3D model description

Milwaukee power tool batteries are among the best out there. And chances are that if you are out there riding, the batteries are just sitting in the garage. Might as well put them to good use and use them for your LED lights for night riding on the trails, or even on the streets.

Also a version of the battery holder for BOSCH 18v lithium batteries to fit on the water bottle holder bolts.

So i made one version that mounts on the water bottle holder, which should fit almost any bikes, and one that clamps on the top tube of my rockymountain thunderbolt (alloy frame, tube is 42mm diameter).

For the watter bottle battery mount, i designed a rubber grommet that allows to insert the wire into the frame for a cleaner installation. This grommet has to be printed with TPU and then you just slice one end with an razor blade to slide the wires/cables in, just like the original grommet on the thunderbolt.

Headlight mount is made to fit a bajadesigns S1 light. It's a bit too powerfull at 20w, but with the wide/cornering lens it lights up super wide and the 5000k light color is a lot better than the 6000k crap all the chinese lights use + it has a lifetime waranty. Oh and the Bajadesigns lights can work from 9v to 26v, which is perfect to use directly with the 18v drill batteries. Hardware used:
-Uses a standard 3/4" * 1/2" toggle switch
-Use standard spade terminals that you epoxy in the holes
-Thunderbolt alloy battery holder uses 2x M5 x 18mm long bolts + 2x M5 nuts (i used mcmaster.com part #97654A218)
-Bajadesigns S1 light holder uses the same M5 screws and nuts, one per bracket (mcmaster.com part #97654A218)

The 1.5AH milwaukee battery i have (smallest they ever made) will last 1h15 at room temperature. So if you use a 3.0, you should get a little ove 2h30 of use, and over 4h with the 5.0 battery.

P.S. Be warned tho, i did hit my knee a few times on the switch side during some technical stuff, the watter bottle holder position is definitely more convenient for that.

3D printing settings

Print battery holder standing up, supports recommended but i managed to get a usable print with one i gorgot to turn on the supports. Print with tough / engineering grade PLA, PETG or some other material that can take some loads. I used 0.6mm nozzle, 0.32 layer height, 3 walls and 25% infill.

Supports not needed for the BOSCH battery mount.

light mounts print without supports but need to be printed in anealable PLA or some other heat and shock resistant filament. the headlight heats up a lot and will soften regular pla.

Grommet prints without support with TPU. I used 85A ninjaflex
